Over the years and repairs, the air conditioner evaporator cover insulator (shiny foil thing) has become tattered and torn. I would like to replace it while the engine is out. The Ford part number is 3W7Z19B666AA, but like many components is no longer available.
What have others done to address this?
I used self adhesive reflective insulation on my Town car. Works well

I used silver duct tape for a/c repairs and molded it around. I might have a pic of it.

It looks like this is the right stuff (https://www.designengineering.com/category/catalog/design-engineering-inc/heat-sound-barrier/heat-screen-adhesive-backing) for the job. Not cheap (it is cheaper on Amazon), but most of us probably try to do stuff right. With the exhaust right there this probably shouldn't be overlooked.

I removed mine on the firewall and the evap. Then I insulated the interior floor and up the firewall best I could reach and that’s it, nothing on the outside. Over 15,000 miles with headers and no issues at all with heat and the A/C works no differently than before. Looks way cleaner as well.
I know it’s not the answer your looking for but I wanted a cleaner look.

When you build a car you get to do it how you like. I agree the insulation isn't pretty.

The thermal barrier I linked has 60mils of insulation behind the reflective barrier.

Is not the temperature level protection the most important factor; not material thickness? Why will this not work:

Probably both are important; reflecting radiated heat as well as plain old insulation to keep conducted heat out of the evaporator. 1/8" might be awkward to fold over the complex curves of the evap cover, 0.060" looks pretty close to OEM.

i used the heatshield products sticky shield. Works fine, has been on there about 6+ months without coming loose. I dont really notice a difference in temp but it looks better than the tattered oem stuff it replaced.
